58 INTRODUCTION TO INDUSTRIAL CABLE GLANDS Defining Cable Glands A device designed to permit the entry of a cable, flexible cable or insulated conductor into an enclosure, and which provides sealing and retention. It also provides significant functions such as earthing, bonding, insulation, cable guarding, strain relief or a combination of these. They are mechanical fittings that form part of the electrical installation material. Product Design & Construction Raychem RPG Cable glands are designed for use with all types of electrical power, control, instrumentation, data telecommunications cables & fire rated Cables. They are used as a sealing and termination device to ensure that the characteristics of the enclosure which the cable enters can be maintained adequately. Sealing Mechanism Sealing the cable from dust and moisture ensuring maximum protection to the enclosure is the most significant feature ofcable glands. At Raychem RPG, we use the optimum rubber material in the following ways to offer efficient sealing. Compression sealing is an elastomeric sealing ring that has a V-groove that creates a downward seal on the cable inner bedding, when the same compressive force is equally applied to both sides of the seal.displacement sealing has a shape in the form of a taper which is gradually pushed ahead into the taper on the gland. Body armour houses power cable and suppports in clamping cable to junction boxes or external body. Mechanical seals ( compression & displacement type seals) are used to provide ingress protection to cable gland assembly Cone Ring is used to clamp cable armour and support cable in gland body armour lock Compression Ring is used to house mechanical seal & provide outer sealing to cable. 70 INTRODUCTION TO INDUSTRIAL CABLE GLANDS Functions of Cable Gland Cable Gland is a device designed to ease the entry of a cable, flexible cable or insulated conductor into an enclosure. It provides environmental protection by necessary sealing, preventing the dust and moisture from entering the enclosure/cable. Cable Glands also helps in retention of the cables, in a situation of any external force on the cable and thus ensures resistance to force. It also provides significant functions such as earthing, bonding, insulation, cable guarding, strain relief or a combination of these. 71 INTRODUCTION TO INDUSTRIAL CABLE GLANDS Construction Of Sealing Mechanism At Raychem RPG, we use the optimum rubber material in the following ways to offer efficient sealing. Compression sealing is an elastomeric sealing ring that has a V-groove that creates a downward seal on the cable inner bedding, by compressive force which is equally applied on all sides of the seal. Displacement sealing has a shape in the form of a taper from outside by which it is gradually compressed ahead till it makes an effective seal to the cable. 102 PRODUCT APPROVAL IEC APPROVAL Raychem RPG Terminal Lug and Copper Lugs are tested according to Class A of IEC for rated voltages upto 30kV (Um=36kV) Scope and object of IEC Compression and mechanical connectors for power cables for rated voltages up to 30kV(Um=36kV),e.g. burried cables or cables installed in buildings, havingconductors complying with IEC60228 and IEC60228A with cross-sectional areas 10mm2 andgreater for copper and a maximum continuous conductor temperature not exceeding 90 C. Class A These are connectors intended for electricity distribution or industrial networks in which they can be subjected to short-circuits of relatively high intensity and duration. As a consequence, Class A connectors are suitable for the majority of applications. Depending on the application, the connectors are subjected to the following tests : Heat Cycle Test - The object of the heat cycle is to determine the reference conductor temperature to be used for subsequent cycles and also to identify the median connector. Total 1000 cycles required. Short-circuit test.six short-circuits are applied after the 200th heat cycle.the short-circuit current level shall be such that it raises the bare reference conductors from a temperature of <35 C to a temperature between 250 C and 270 C.The maximum temperature, time and approximate current, or the actual current and time, used for the short-circuit test, shall be recorded and stated in the test report. Mechanical Test: The conductor lengths, between connector and tensile test machine jaws, shall be >500mm. 103 crimping methodology The following are a series of procedures that Raychem RPG suggests maintaining and extending the performance life of connectors. COPPER LUG CRIMPING 1. STRIPPING CABLE INSULATION Problems with cable harness and connector systems often begin with improper or accidental cutting of wire strands while stripping cable insulation. Each strand is important, and all of them must be included in the contact barrel to avoid unnecessary hot spots during operation. When removing insulation, position a sharp blade at a right and apply steady, controlled pressure, cutting only the cable insulation, not the copper wire. Strip cable to the proper length for the contact being crimped. Proper lengths are listed in the instruction sheet. 2. CLEANING COPPER WIRE Aged and badly tarnished copper should be thoroughly scraped with a brush which penetrates the entire bundle cleaning every strand. The wires will then be ready for insertion into the contract barrel when they are brushed to their original bright copper finish. Contact barrels are lined with silver or tin plating to assure consistent conductivity, which will be reduced if the barrel is crimped around aged or tarnished wire. 3. CRIMPING The best preparation will be defeated if inadequate tools or improper crimping procedures are performed. Never use a hammer and chisel or the squeeze in a vise method. They won t do the job and will result in substantial reduction in connector life. Use a crimp tool. Make sure the stripped cable is inserted all the way into the barrel of th contact and that the contact point is centered in the crimp tool. A crimp tool will effectively compress the contact barrel tightly around the cable strands, allowing them to be pressed tightly against each other and against the inside wall of the contact barrel. When the crimp has been completed, check the appearance of the contact. A properly crimped contact barrel is compacted tightly with the outer strands. The outer strands on an improperly crimped barrel will be loose and will not have adequate clamping force. Test for low pull out force. If the cable can be loosened, recrimp until it is tight. 97

162 3.1. Introduction The exothermic welding process is a simple, efficient method of permanently bonding of copper to copper or copper to steel. Exothermic welded joint carries more Tensile strength than mechanical connections, can be quality controlled simply by visual inspection. The Exothermic connection provides per-manent conductivity over the whole of the section due to molecular bonding between the metal surfaces. This system is very field friendly since it is light and portable and requires no outside power. Mould: Each Arrestek graphite mould produces a unique type of joint. Weld Powder: Produce high quality electrical connections between different metals (Copper to Copper / Copper to Steel). Ignition Powder: Ignition Powder is used to provide initial flame to the weld powder. It is sprinkled on the top of weld powder. Steel Retaining Disc: The disc acts as timing device to allow the welding powder to heat to proper temperature. Steel Disc is designed to contain the exothermic reaction to the upper crucible of a mold until the reaction is complete and ready to Welding. Flint Gun / Igniter: Used to ignite & initiate in exothermic Reaction. Hand Gloves: Used to provide safety high temperature resistant gloves while working on the exothermic reaction. Handle Clamp: To clamp the two/three part mould together (or) clamping the mould to the surface to which a connection is to be made. Mould Brush: Used for cleaning the scrap on mould after weld joints are completed

163 3.2. Installation Guidelines: The Arrestek exothermic welding process is a simple, self-contained method of forming high quality electrical connections. The compact process requires no external power or heat source making it completely portable. Connections are made inside a semi-permanent graphite mould using the high temperature reaction of powdered copper oxide and aluminium. This is how it works: WELD CONNECTION The Mould (1) features a Crucible (2), a Tap Hole (3) and a Weld Cavity (4). The conductors (5) and (6) to be joined are located in the weld cavity as shown, and the mould is closed. A steel Retaining Disc (7) is located in the bottom of the crucible to retain the Weld Powder (8) and Ignition Powder (9) which are poured in on top. Ignited with a spark gun, the starting powder sets off an exothermic reaction in the weld powder, reducing it to molten copper alloy. This instantaneously melts the retaining disc, and flows down the tap hole, to the weld cavity, where it partially melts the conductors, before cooling to leave a fusion weld of great mechanical strength and electrical integrity. The majority of Arrestek weld connections have at least twice the cross sectional area of the conductors being joined, and an equivalent or greater current carrying capacity. WELD OUTPUT Because the connection is a fusion of high conductivity, high copper content alloy, it will withstand repeated fault currents, and will not loosen in the way that mechanical connectors can. Corrosion resistance too, is exceptional, due to the alloy s very high copper content (in excess of 90%). 157

172 ELECTRICAL INSULATING MATT How Do Electrical Insulation Mats Work? Electrical Insulation mats are made of rubber. Rubber, due to its properties of resistivity, is used in many applications throughout industry to insulate and protect; it is an obvious choice for electrical safety matting and is tested vigorously to ensure the level of protection is met. Rubber is a natural dielectric material and will therefore inhibit the flow of electric charge as a result of its molecular structure preventing the free flow of electrons. The dielectric and electrically resistant properties of rubber make it an ideal insulator. This when combined with the flexibility and cushioning nature of the material, makes it a perfect choice for electrical safety matting. Maintaining the insulating properties of the Rubber is intrinsically linked tothe construction of the compound. Any additives (dyes, fillers, preservatives and curatives) can all affect the electrical resistance, hence the need for strict quality control standards to be applied throughout manufacture to maintain the insulation performance.
