19 MAJOR ENCON PROJECTS IMPLEMENTED IN LAST 3-YEARS Improved throughput of coal mill #2 from 52 TPH to 73 TPH during Pet coke Grinding at 3% residue Maintained L/S crusher output size, R 75mm in the range of 5-10% in order to improve throughput and SEEC in Raw Mill VRM. Reduced false air ingress in RM#1, #2 & Coal Mill #2 (Target < 10%). Improved TSR of 6.34% by enhancing usages of AFR at kiln. Fuel mix optimization by using 100 % pet coke at Kiln. Cooler static inlet modification to ABC VVFD for BFW pump in TG #4, TG #5, TG #2, and CEP; resulting APC reduced from 13.4 % to 12.3%. CPP SHR has been reduced from 3448 Kcal/kWh in Y to 3374 Kcal/kWh in Year Interlock provided in all bag filter purging system with bag filter fan; resulting reduction in compressed air consumption. Improved in throughput & reduction of idle running of mines LS crushers by 2-shift operation instead of 3 - shift operation.
20 Reduction in SEC Performance in last 3 - Years In Year , both SEC & STEC have been increased from previous years due to; Low PRI of Kiln; 83.79% in Y 16 from 93% in Y 15 after 100% pet coke firing. Increased AFR consumption Low PRI of Kiln due to TA Duct failure in Dec 2016 (Kiln PRI- 50%) and Jan 2017 (Kiln PRI- 48%) However, Specific fuel cost reduced by 13% from Y 2014 performance; improved EBIDTA. Also present TSR achieved around 12% & improved GAV.
21 Reduction in SEC Performance in last 3 - Years SEC of Cement Grinding in year has been increased from previous years due to; Change in product portfolio More Concrete C+ production instead up OPC; Less throughput & High grinding SEC during concrete + production High clinker temperature leads to poor availability of VRPM Pregrinder. Present C+ product volume around 12 %; improved EBIDTA.

25 INNOVATIVE PROJECT -1 With Zero Investment Page 1 of 5 Plant : WD Category B New concept (risks taken/self driven / beyond OEM) Title of the measure : Reduction in frequent failure of primary diaphragm of solenoid valve by in-house modification in the design of solenoid valve by OEM Description of the energy conservation measure: Solenoid valves are used in bag-filter to arrest and supply of compressed air requirement as per the command given to solenoid valve based on differential pressure. Problem Faced: Frequent failure of Solenoid valve diaphragms (Model MEP114) has been increased drastically in most of the bag filters which have been commissioned with Solenoid valves of MEP 114. In most of the solenoid valves primary diaphragm (D114) plates are getting damaged. Secondary diaphragm (D 16) corners damaged which causes air leakages
26 INNOVATIVE PROJECT -1 Page 2 of 5 Identification of problem and root Cause Analysis Diaphragm plates damaged due to design problem in solenoid valves. Solenoid valve top covers are having segmented grooves at the centre, frequent on/off operation diaphragm plates hitting the segmented grooves, resultant of this diaphragm plates are damaged. At ambient temperature secondary diaphragm (D16) corners shrinked due to poor rubber quality resulting into air leakages. Solution of the identified problem Solenoid valve top plate segmented grooves have been remove by machining at our Workshop to avoid the impact between diaphragm plate and segmented grooves during operation. To avoid the shrinkage of diaphragms, we have procured Nitrile - Hyplon polymer rubber diaphragms.

28 Electrical Energy Conservation Case Study Page 4 of 5 Execution & Implementation Till date, 162 Nos. Segmented groove solenoid valve top plate with modified top plates have been replaced in phase manner. After replacement, Failure of diaphragms in the bag filters has been reduced drastically. Result & Benefit Replaced 162 no. Of deformed solenoid valves costing Rs each with modified solenoid valves. Hereby saving of around INR 7,29,000. Due to frequent failure of diaphragm, compressed air bypasses directly through the pulse pipe. This causes sudden drop in receiver pressure due to which we have to run additional compressor to make up this pressure drop. Many process disturbances occurs due to decrease in compressed air pressure. Due to frequent failure of diaphragms bag filter doesn t get sufficient compressed air pressure; which causes increase in pressure drop in the bag filters, resulting increase in pressure drop leads to huge fugitive emission & power consumption in Fan. Estimated compressed air saved after modification 255 CFM Measured SEC of compressed air 6.5 Kg/cm2(g) KW /CFM

30 INNOVATIVE PROJECT -2 With Zero Investment Page 1 of 4 Plant : WD` Category B New concept (risks taken/self driven / beyond OEM) Title of the measure : Reduction in SEC of Coal Mill Make LOESCHE LM 43.4 by optimising during Petcock grinding by in-house modification. Description of the energy conservation measure: Petcoke is grinding in existing coal VRM to meet the requirement of 100% petcoke in kiln line K4 of capacity 12500tpd Problem Faced: Tackle process issues related to separate grinding of coal/petcoke and Improve control of residue and kiln main burner. High Mill body vibration during petcoke grinding i.e. 25 mm/s Frequent tripping on account of high vibration, Low throughput during petcoke grinding

33 Electrical Energy Conservation Case Study Page 4 of 4 Result & Benefit After necessary modification & optimisation; presently coal mill is running with throughput of TPH of Petcoke grnding at Product Fineness maintained at 3% - Residue at 90 µ and Mill separator at 960 RPM. Present Mill body vibration is around 5-6mm/sec. SEC kwh/t mat has been reduced from in YTD 2016 to in YTD 2017; resulting a reduction in SEC of 9.48 kwh/t mat.
34 INNOVATIVE PROJECT -3 Page 1 of 4 Plant : WD` Title of the measure : Category A Known concept with Unique Application To produce the clinker with 100 % pet coke by replacing traditional fuel to reduce the clinkering cost. Description of the energy conservation measure: Fuel mix optimization to reduce Thermal energy cost. Present kiln line K4 at ACC Wadi has a clinker production capacity of 12,500 TPD & is one of the biggest kiln in the world. Problem Faced: Due to non / less availability of linkage coal, high cost E-auction coal; leads to increase in product cost. Grinding of Pet coke in Coal Mill was challenging due to high vibration. Low alkali sulphur ratio in clinker leads to heavy coating formation in kiln raiser duct. High dust formation in clinker leads to flushing in pan conveyor.

Increase the Primary air fan RPM. 1. Increased alumina ratio for better nodulization. 2. Cooler operation mode changed from random to shuttle.

Pet coke being hard to grind, the desired fineness could be achieved by in house modification of coal mill 2. Frequency of hot meal sampling increased for close monitoring of the changes occurring in the system. Frequent coating formation in kiln inlet and raiser duct eliminated by installation of air blasters. Manual cleaning of coating in kiln inlet and raiser duct reduced due to installation of air blaster. 50 Environmental Projects / Best Practices Environmental Projects Continuous Emission monitoring system for ILC & SLC string has been installed for online monitoring of flue gases and reporting to SPCB/CPCB. Online ambient Air Quality monitoring Station has been installed for monitoring the quality of ambient air. ROC-F9 & L-8 Drill Machine with dust collector is using at mines for reducing the fugitive emission during drilling. Nonel technology is being used for ground vibration monitoring analysis and redesigning of Blasting pattern. Eco- friendly Electric Shovel is being used for dumper loading inside the mines.
