16 Commercial Vehicle Technical Information TI 1 Materials and substrates used on commercial vehicles Page 1 A: Metal substrates Steel: Stainless steel: Aluminium: Galvanization: Once rolling scale and rust have been thoroughly removed, steel sheet, steel profiles and cast steel of different grades do not pose any coating problems. The manufacturing procedures and the alloy components used to process the steel make stainless steels difficult to coat. The recommended pretreatment techniques and coating systems must by all means be applied. Soft to medium hard types are used for box bodies and aluminiumprofile bodies, while hard types are used for tank trucks, bulk transporters and chassis. Depending on the alloy and the manufacturing process, aluminium materials are difficult to coat. The recommended pretreatment techniques and coating systems must by all means be applied. Galvanized steel is increasingly being used on commercial vehicles on account of its corrosion protection and weight saving properties. The following galvanizations are used: Hot galvanized steel, e.g. for chassis, add-on parts, frame constructions - The parts are dipped into a hot zinc bath (hot dip galvanizing). Hot galvanized steel sheet, e.g. for sheets used for bus construction - Steel sheet coil is fed through a hot zinc bath, then rolled and treated (Sendzimir procedure). Hot galvanized steel sheet is available in different quality grades depending on the rolling technique and the subsequent treatment. Electrogalvanized steel, e.g. for hinges, fittings, add-on parts - The parts are dipped into a zinc salt solution, so that metal zinc is deposited on the steel surface in an electrolytic process. Electrolytically galvanized steel sheet, e.g. for add-on parts and sheets used for the construction of buses - Steel sheet coil is galvanized in a continuous electrolytic process and subsequently treated All galvanized substrates must be pretreated extremely thoroughly and carefully to ensure a successful coating process.

17 Commercial Vehicle Technical Information TI 1 Materials and substrates used on commercial vehicles Page 2 B: Non-metal materials Plastics: For reasons of weight reduction, plastics are increasingly found on commercial vehicles. As the different types of plastics meanwhile differ substantially with regard to their suitability for coating, proper adhesion can be ensured only by special plastics coating systems. Exceptions are glass-fibre reinforced polyester plastics, polyester compounds (plywood), phenolic-plastic-pressed (water-resistant) wood compounds. These materials have proven to be extremely suitable for body construction and can easily be primed using 2-pack fillers/primer fillers. C. Coated substrates: OEM primers/finishes: OEM-coated vehicles and vehicle parts are usually primed or coated with high bake enamels. Primed areas can mostly be refinished without prior sanding, while coated areas have to be sanded or treated with a special primer first. Coil coating: Old paintwork: Coil-coated aluminium is increasingly used for box bodies. 2-pack fillers can be applied to these coatings following sanding. Unidentifiable old paintwork may require insulation, unless it is an OEM finish or a cured 2-pack coating. A test as described in TI 5 may help evaluate the suitability for refinishing.

18 Commercial Vehicle Technical Information TI 2 Anti-corrosion commercial vehicle design Page 1 The most important prerequisites for effective corrosion protection in commercialvehicle engineering are the right choice of materials, the right combination of materials and an anti-corrosion design. Unless certain generally accepted rules for corrosion protection are observed, a coating may fail to protect against corrosion damage. It has to be noted that corrosive agents such as humidity, condensation water, air pollutants, etc. not only affect the visible external surfaces but also concealed elements that nearly all metal materials used for commercial-vehicle engineering are prone to corrosion, including aluminium and galvanized substrates conductive connections between different metals and metal alloys (connecting elements, hinges, fittings) produce potential tensions causing or accelerating corrosion uncoated and unsealed crevices, e.g. where sheets overlap or profiles are used, cause massive corrosion (crevice corrosion) unsuitable and incorrectly mounted fastening strips and trim strips lead to corrosion The following advice should by all means be observed when designing and building commercial vehicles. Material combination If humidity (electrolyte) acts on two different metal materials, this leads to contact corrosion. This contact corrosion depends on the potential difference between the partner metals (position in the electromotive chain of the metals - noble/base), the type of electrolyte, the surface ratio and the kind of construction. This is why certain material combinations should by all means be avoided, as they may compromise the durability and solidity of the connection.

The sum of the different types of corrosion leads to blisters, tunnelling and the dissolution of the paint film. This kind of corrosion can be avoided by using a suitable zinc chromate brushing primer (Reaction Primer) or zinc foil. Primer or foil must be applied to an area that exceeds the contact area of the two materials by 3 to 4 cm. Anti-corrosion design The following has to be observed to achieve optimum corrosion protection: All corrodible metal surfaces must be accessible or easy to reach to enable faultless coating. Parts that are no longer accessible after assembly must either be coated before assembly or be suitable for subsequent body cavity preservation to protect them against corrosion. Frame constructions should be made from one-piece profiles instead of several-piece profiles wherever possible. Hollow profiles closed on all sides are more easily protected against corrosion than open profiles. Profiles open at the top should be avoided in any case.

21 Commercial Vehicle Technical Information TI 2 Anti-corrosion commercial vehicle design Page 4 Anti-corrosion design Overlappings resulting from sheets and profiles lying on top of each other are to be avoided. Sharp cutting edges should be broken before coating. Welded constructions are preferable over screwed/bolted or riveted constructions given the smoother surfaces. Crevices of between 0.02 and 0.05 mm must be avoided, as they may lead to crevice corrosion which cannot be prevented by subsequent coating. If crevices cannot be avoided for design-related reasons, they must be closed, e.g. by welding, sealing or jointing. If this is not possible, e.g. in the case of platform gates made from aluminium profiles, optimum corrosion protection can be achieved only by coating the individual elements before assembly. Neither air nor humidity should be able to penetrate in hollow components or hollow boxes such as underbody tool boxes, etc. This has to be ensured by tight welds and seals. Open hollow components and boxes must have a sufficient number of ventilation and drainage openings depending on their exposure to corrosion. Flanged folds need to be sealed with sealing compound. The accumulation and sedimentation of corrosion-promoting contaminating substances such as water, salt, soil, aggressive agents must be prevented by appropriate constructional measures. Constructional measures include slant or curved surfaces inner fender linings water drainage with possible moisture migration due to wind turbulences taken into consideration Trim strips Trim strips should not be screwed or pinched on but glued on wherever possible. The adhesives must be examined as to their suitability.

22 Commercial Vehicle Technical Information TI 2 Anti-corrosion commercial vehicle design Page 5 Solvents contained in the adhesive must by no means have an etching or swelling effect on the paint film. A potential inclusion of adhesive under the trim strips must also be taken into consideration, as - depending on the trim strip - relatively thick layers of adhesive are required. In addition, the adhesive must be paint-compatible. If it is labelled "recoatable", this may be taken for granted. If trim strips are mounted mechanically, corrosion damage can best be avoided by affixing a strip of self-adhesive aluminium foil (e.g. 3M Scotch-Aluminium) of the same width as the trim strip onto the finish. Fastening strips Fastening strips, e.g. on box body lids, should normally only be attached mechanically. Before attaching these strips, the metal surfaces underneath must by all means be coated completely. In this case, too, self-adhesive aluminium foil is the best guarantee against corrosion damage (see trim strips). If the fastening strips as such are to be equipped with rubber or plastic cover profiles, only strips aerated from behind provide sufficient protection against corrosion damage. This information represents the present state of our knowledge. Substrates - Preparation for Coating The functions required of commercial vehicles today go beyond their original purpose and now increasingly include promotional tasks such as representing the company image and providing advertising space. Whereas previously commercial vehicles were made of steel, the vast majority nowadays are composite constructions which meet the modern demands for fuel economy, weight reduction and durability. Although the new materials such as aluminium, UP-GF, coil-coated sheet metal, etc. have specific properties which enable them to fulfil these requirements, they are frequently more difficult to coat than steel. To ensure that the paintwork continues to fulfil the demands placed on it over a long period of time, it is vital that each step is carried out carefully and in accordance with the instructions given. 24 Substrates. 1. Old paintwork It is advisable to test the old paintwork in each case. This test should be carried out as follows: 1.1. Aluminium A wide variety of aluminium alloys with different properties is used in the manufacture of commercial vehicles. As these alloys are not all equally suitable for coating, the instructions for substrate pretreatment must be followed. Any deviations from these instructions must be checked individually. 3. Coil-coating Acrylic, polyurethane, polyester and epoxy finishes require only light sanding (e.g. pad) and cleaning before being recoated with a surfacer. Other types of finish must be tested as described above

25 4. Stainless steel (unpolished) The manufacturing processes used and the substances added to refine the steel impair the coatability. Thorough sanding is therefore imperative. 5. Glass fibre reinforced polyester plastics (UP-GF) Parts which have been produced with the help of release agents should be treated with caution. Release agent residues on or in the substrate result in surface defects and loss of adhesion. Therefore, release agent residue must be removed completely with suitable solvents or water (depending on the kind of release agent). Care should be taken both in the choice of sanding medium and when sanding, to ensure that the gel coat is not sanded through to reveal the glass fibre. 6. Phenol resin-coated plywood After the appropriate pretreatment, this substrate can be coated without difficulty. 7. Plywood Panels produced with release agents are easy to coat. The panels should, however, be pore-free. Depending on the material quality (freedom from pores), a one-stage system may be possible in individual cases. This must, however, be approved first by Spies Hecker. Care should be taken both in the choice of sanding medium and when sanding, to ensure the gel coat is not sanded through. 8. Galvanized materials a) Roller galvanized sheet metal This can, as a rule, be coated without difficulty. b) Electroplated fittings These can, as a rule, be coated without difficulty, with the exception of bright galvanized parts, which must be sanded and cleaned very carefully. c) Hot-dip (sendzimir) galvanized sheet metal In practice it has been found time and again that the adhesion of coatings on hot-dip (sendzimir) galvanized materials depends very much on the quality class, surface finish and any subsequent pretreatment of the galvanized metal in the factory. For this reason, the instructions for substrate pretreatment must be followed. Any deviations from these instructions must be checked individually

26 d) Hot-dip galvanized fittings, hinges Hot-dip galvanized steel is generally difficult to coat, and thorough pretreatment is therefore of prime importance. See also Technical Data Sheet "Galvanized Materials". Cleaning agent. Before further treatment carefully clean the substrate with a suitable cleaning agent to remove dust and residues. 30 Commercial Vehicle Technical Information TI 4 Pretreatment of aluminium-profile vehicle bodies, e.g. platform gates, dump bodies, boxes, for first-time finishing Page 1 General information When aluminium-profile vehicle bodies are painted, only an insufficient amount of paint material can enter the tongue-and-groove gaps of the profiles and beneath the frame structure. This bears the risk of future corrosion damage, as humidity, air pollutants, salt and cleaning agents accumulate in the crevices and hollows and cause the aluminium to corrode. In the course of time, this may also lead to tunnelling of the painted visible surfaces. The result are blisters and the dissolution of the paint film. The only reliable way to exclude this risk consists in priming the individual aluminium profiles before assembling the vehicle bodies. If this is not possible, the assembled bodies must by all means be pretreated very thoroughly as follows. Depending on the size of the damage, the scope of the repair and the expectations of the vehicle owner, it should be assessed whether the whole superstructure should be replaced. In any case, pre-treatment should be carried out very thoroughly as follows. Pre-treatment Removal of corrosion products: Sanding the old paintwork: Surfaces: Tongue/groove area: Corroded areas, blisters, tunnelled areas must be blasted until the bare metal appears. Only use ferrite-free blasting agents; grain size between 0.25 and 1.2 mm. Orbital sander or vibrating grinder with dust extraction Sand transitional areas using P180, sand the surfaces using P280. Sand using red sanding pad. Cleaning: Priming: Bare metal areas: Remove any dust. Blow out groove/tongue area thoroughly using a pressure gun and thoroughly wash surfaces from top to bottom with parts standing upright, using a brush and Permanent Silicone Remover Then wipe with a clean cloth. Thoroughly blow out joints and edges and wipe off using a cloth moistened with Permanent Silicone Remover 7010; then wipe with a dry cloth without producing any streaks. Immediately after cleaning using Priomat 2:1 Special Etch Primer Special note: Make sure that the groove/tongue gap is not filled completely with paint.

32 Commercial Vehicle Technical Information TI 5 Solvent test to check the refinishing suitability of OEM finishes and old paintwork A simple test is all it takes to check an unidentifiable old finish for its suitability for refinishing. 1. Preparation of the OEM finish / old paintwork Sand through a part of the old paintwork to create a wedge-shaped profile exposing a sufficiently large portion of each layer. 2. Solvent test Soak a cloth in 2K-Thinner and place it onto the through-sanded area for 1 minute. Immediately after the cloth has been removed, assess the paint coat by scratching with the fingernail. 3. Assessment Scratching with the fingernail a) If the individual coats do not dissolve at all, the paint build-up is ok. Refinishing is possible without any problems. b) Strong dissolution of the individual coats suggests that this is a thermoplastic finish. Thorough isolation is required. c) Slight dissolution of softening of the topcoat or of individual coats suggests that this is a soft, elastic OEM finish or that 1-pack products have been used. Before Permafleet HS Top Coat Series 670/675, the OEM finish / old paintwork must thoroughly be isolated. d) Wrinkling of the topcoat and other coats suggests that this is a plastic finish. Before applying Permafleet HS Top Coat Series 670/675, the OEM finish / old paintwork must thoroughly be isolated. 4. Isolation of critical OEM finishes / old paintwork b, c, d The OEM finish / old paintwork is recoated using a two-pack filler/primer. Two thin spray passes have to be applied; the first spray coat must be allowed to flash off matt before application of the second spray coat. The filler coat must be allowed to dry at least overnight or for 60 minutes at 50 C.

33 Commercial Vehicle Technical Information TI 6 Pre-treatment of plastic finishes Page 1 Plastics are increasingly used for the outer surfaces of commercial-vehicle bodies and superstructures. These plastics are painted to enhance the vehicle's appearance but also because they are subject to ageing and degradation just like any other material. The coating ensures immaculate surfaces in the long term as well as some important properties of the plastics such as elasticity, fracture resistance and impact strength. The many synthetic materials that come under the heading "plastics" have highly different properties and accordingly differ with regard to their suitability for coating. As the painter is not always able to identify the plastics, a lasting finish can be ensured only by - a special pretreatment procedure - coating systems suitable for universal use The pre-treatment procedure is divided into three main steps: 1. Heat treatment (tempering/annealing) of plastics before cleaning The purpose of this treatment is to "sweat" out the release agents still included in many plastics so that they may be removed entirely. If this is not possible because of a lack of suitable equipment, there is the risk of future disadhesion of the finish. This risk can be reduced by - thorough pre-cleaning using hot steam (steam blasting) and cleaning additive - particularly thorough cleaning - drying of all paint coats at room temperature This risk should not be taken in the case of vehicles destined to be used in warmer regions. When tempering/annealing plastics, it is important to observe a temperature difference between tempering/annealing, drying and subsequent paint drying. As their name suggests, release agents remaining on the surface will also prevent the paintwork from adhering properly. Therefore, release agents have to be removed extremely thoroughly: - Clean several times using large quantities of fresh cleaning agent and sanding pad (Scotch Brite ultrafine). 3. Drying before coating The solvents absorbed by the plastics during cleaning must be allowed to evaporate entirely before coating. This is ensured by - heat treatment at a lower temperature than the tempering/annealing temperature, see point 1-16-hour storage in well-ventilated areas at approx. 20 C Soft plastics and plastic foam tend to absorb solvents more strongly than hard plastics. The primer should be applied immediately after drying. Refer to plastic coating systems for coating information.

There are different possibilities for conveying the material, e.g. 1.1 Low-pressure procedure up to 1 bar atomization pressure This procedure was not accepted for many years. Since 1985, it has increasingly been adopted as the so-called HVLP procedure (high volume low pressure), because Clean Air Acts in California stipulated its use. The coating results improved substantially as the technical devices were optimized. The advantages of this procedure are the clearly reduced spray mist and the higher application efficiency as compared to the high-pressure procedure. 1.2 High-pressure procedure as from 1 bar atomization pressure 1.3 Devices for the application of smaller paint quantities Gravity cup gun The material is delivered by means of gravity and suction resulting from depression at the spray nozzle Suction cup gun The material is delivered by means of suction resulting from depression at the spray nozzle. 1.4 Conveyors for the application of larger paint quantities Pressure chamber The material is conveyed via a hose pipe from a paint container which is under pressure (pressure chamber) Conveyor pump The material is conveyed via a hose pipe by a pneumatically operated diaphragm or reciprocating pump.

Pneumatically operated reciprocating pumps or electrically operated diaphragm pumps press the paint material through a nozzle and thus atomize it with a pressure of 100 bar or more. Advantages: The material can be processed at higher viscosity = reduction in solvent emissions Higher paint yield and performance = faster working Reduced spray mist = environmentally friendly, avoids waste Parameters: a) Pressure - the higher, the better the atomization b) Nozzle - the smaller, the better the atomization c) Viscosity - depends on a and b 2.1 Combined airless and high-pressure procedure (Airmix, Airless Plus) Functional principle: Combines airless and high-pressure spraying to exploit the advantages of both procedures. The combined spraying procedure is gaining in importance for large-vehicle and industrial coating, as the resulting surface finish is clearly superior to that produced by the pure airless procedure.

39 Commercial Vehicle Technical Information TI 7 Application techniques Page 5 A3 Electrostatic procedures Functional principle: Spraying of paint materials in an electrical field produced between a spraying device and the object. The material is charged at the spraying device by means of high voltage and travels to the grounded object, sometimes accelerated by mechanical forces. Advantages: Parameters: Due to their electrical charge, nearly all the usually vagabonding spray mist droplets are guided to the object and paint particles which usually fly past the object are diverted to the object = wrap-round effect - higher paint yield = economical - reduced waste = environmentally friendly - faster coating of delicate objects thanks to wrap-round effect In addition to the parameters mentioned so far, there is the specific resistance of the material. The paint material must have a certain minimum resistance, as otherwise a shortcircuit is produced. However, the resistance must not be too high, as this will nullify the electrostatic effect. 3.1 Hand spray procedure Purely electrostatic procedures are no longer used Compressed air assisted procedure Compressed air spraying preferably with a pressure chamber or conveyor pump Airless assisted procedure

41 Commercial Vehicle Technical Information TI 7 Application techniques Page 7 A4 Hot spray procedure Any of the above-mentioned spraying procedures is suitable for hot spraying. 4.1 Functional principle The paint material is heated to a temperature that usually does not exceed 80 C by means of a heat exchanger (gravity cup gun) or a flow heater (airless device). 4.2 Advantages The viscosity of paint materials is reduced as the temperature increases. This means that the hot spray procedure does not require any or only very little thinner. - Reduction of solvent emissions, environmental protection - No costs for thinner to reduce the viscosity 4.3 Safety regulations The hot spray procedure is subject to special safety regulations including the following: If paint materials are heated to a temperature exceeding their flash point, they must be treated as AI materials. Spray chambers must be equipped with explosion-proof installations (lights, electric motors, etc.). Important note: The flash points of the spray paints normally used for commercial-vehicle and industrial coating are below +35 C.

42 Commercial Vehicle Technical Information TI 7 Application techniques Page 8 A5 Two-pack mixing systems 5.1 Purpose To eliminate the time-consuming manual stirring process and the sometimes inconvenient potlife related to the increasing use of two-pack products, twopack metering and mixing systems have been developed. 5.2 Function Base material and hardeners (additives) are metered in the right mixing ratio by reciprocating or gear pumps and mixed by so-called mixing elements. 5.3 Important note To enable processing in a two-pack system, base material and hardener must be adjusted to a special viscosity, as they must have the right processing viscosity once they have been mixed.

49 Special advice for using the Product-Information: Theoretical Coverage The calculation of the theoretical coverage is made by calculating the addition of Hardener but without the addition of Thinner and with reference to the recommended dry film thickness. Unapplied (overspray) material should not be included in this calculation. Extend the area of application of each subsequent coat through a process of overlapping so that only a fade out area is left. Extend this fade out area and blend-in, spraying with reduced pressure. After the respective final flash-off time, a clear coat can be applied. Special notes. Product application: Spraying equipment must be suitable for applying waterborne products; manufacturers' instructions must be followed. After the respective final flash-off time, a clear coat can be applied. c) Three-stage pearl colours: Blend in the area on which the surfacer was applied with ready-to-spray Permahyd Base Coat Series 280 (see Undercoat colour application) using reduced pressure. Keep to the drying times given. Spray Pearl Base Coat Series 285 (at spray viscosity) on the same area, extending the area of application of each subsequent coat through a process of overlapping to ensure that it matches the original finish.
