4 RIMA-SYSTEM Projects More automation for more efficiency Stacking at copies/h The Quebecor World plant in Dallas was part of the group s North American retooling plan that focussed on increased automation to lower operational costs. The latest technology in the press and post press area was used to achieve this goal. In the summer of 2004 Quebecor World announced a strategic investment plan that involved the purchase of 22 new presses for the North American region. The target was the magazine, catalog and retail market where Quebecor wanted to increase its competitiveness by implementing fully automatic systems to reduce costs and increase efficiency and throughput. Part of the project was also the printing plant in Dallas, Texas - one of the major magazine printers in the region. The plant is printing with several gravure and web offset presses and features its own bookbindery department with several saddle stitchers, in-line mailers and inkjet systems. The complete set-up enables Quebecor World Dallas to handle advanced target bound bindery operations, serving the short, medium and long run magazine, catalogue and retail markets. When Quebecor World announced the installation of the new 24p Rotoman S press, they also needed to decide on a new post press system. The Quebecor World group already had four RIMA-SY- STEM robot systems installed that were reliably running for 8 years. Having the goals of the retooling project in mind, Geoffrey Jackson, VP of Quebecor World summarized the factors that influenced the decision as follows: high grade of automation, the ability to deliver on time, a well organized support structure and a sound price-performance-ratio. Having a reputation as a worldwide leader for highly automated post press systems and meeting the required attributes,rima- SYSTEM was chosen as the supplier for the Dallas plant in December The requirements for the new post press system were clear: minimum space requirements, perfect accessibility and a high grade of automation. The machines had to run more or less by themselves reliably and safely. Leaving the floorspace as free as possible, four overhead conveying systems connect the folder deliveries to the main Post Press equipment consisting of four RS 51 lift stackers and two RS 400 palletizing robots. To achieve highest speeds while palletizing loose stacks, it is very important to get perfect, stable stacks. The RS 51 indexing stackers are ideally suited for the job. With the press running at up to cph the RS 51s create perfect stacks that are further stabilized by their integrated pressing unit. The central part of the installation are however the two RS 400 four-axis robots that fully automate the palletizing process and guarantee highest availability (see also box on page 5). With two of the four folder deliveries of the Rotoman being declared as main lines it was also important to have a sound back-up system. Therefore the two main lines page

5 RIMA-SYSTEM USA can be switched to the two other lines in case of a jam or during maintenance. This maximizes the production reliability and flexibility of the system. The installation, start-up and first test production took place during August and September Full three-shift production began in October. Tyler Sparks coordinated all activities in the pressroom concerning training for new equipment. His impression of the machines was very positive: It was quite easy to operate the equipment and all crews were able to handle the new machines within a very short time! After several weeks of reliable three-shift operation, Geoffrey Jackson summarizes his experience as follows: During the installation process RIMA-SYSTEM was always ahead of the schedule. Going into live productions was a pleasant experience. The follow up and technical support is really excellent. We are running well. RS 400 Palletizing Robot: The RS axis robot is one of the most widely used palletizing solutions in the printing industry and over 130 are currently installed worldwide. The press can be run either in single mode (2 x 16p via two deliveries) or in Duplex mode (32p collected). The press control decks have been set up between the two log stackers guaranteeing the operators a perfect visual control of the production process. QW Dyersburg Quebecor s Retooling plan also included the Dyersburg plant where in a first step a Rotoman S press will be equipped with a space-saving conveying system, a total of four RS 51 indexing stackers and two RS 400 palletizing robots. The RS 51 is one of the most accomplished non-compensating stackers worldwide and has been developed for the special requirements of PFF-folders and three-side open products. Action Printing Action Printing specializes in short to medium run magazine printing, catalogue printing, book printing and directory printing. Their equipment is chosen for quick make-readies and low running waste. The RS 830 all-in-one trimming line which has been installed is easy to operate, has very low lifetimecosts and guarantees a precise trim with hexbrator technology, zero backlash adjustment and integrated knife cooling. QW Lebanon A new Sunday 3000 will be set up at the Quebecor World plant in Lebanon (Ohio). Behind the four folder deliveries of the 72 press, floor and overhead conveyors will transport the shingled streams to four RS 600 horizontal log stackers. One RS 400 palletizing robot will be placed between two of the loggers respectively. The 4-axis palletizers combine high speeds with reliability: equipped with fully automatic pallet transport systems they greatly increase the overall efficiency. New and unique is the automatic handling of office copies with the RS 400 robot. RR Donnelley RR Donnelley has ordered a total of 6 conveying lines with RS 51 lift stackers to be installed in their plants in Glasgow, Kentucky and Lancaster, Pennsylvania. The reliable lift stackers feature a solid steel infeed with divert gate, double press rolls and long stream aligners. Servo technology, the indexing upper bin and an integrated pressing unit guarantee stacks of high quality behind the M1000 presses. page

6 RIMA-SYSTEM Projects First Lithoman 48p short grain at Broschek, Germany The Intelligent Post Press System Broschek Rollenoffset in Lübeck, Germany, specializes in inserts, brochures, magazines and catalogues with high circulations. Today a total of four 16p to 48p presses are guaranteeing a broad product portfolio. The latest addition was a Lithoman III S (48p short grain) press, which has been put into production at the end of Both press and post press had to satisfy high requirements. During project discussions in the planning phase the most important factors turned out to be: - Unconditional reliability during twoand three-shifts production - Achieving maximum production speeds with press and post press - High grade of automation with an automated backup system After a thorough consideration of the different alternatives Broschek finally decided for a complete system from RIMA-SYSTEM, whose machines were already in use in other companies of the schlott gruppe. All four folder deliveries have a dedi- cated post press line consisting of floorand overhead conveyors, trimmers and stackers. For one- or two-stream production this means that there is always a back-up line available. Thanks to an intelligent divert gate system the productions literally search their own way. A large display near the folder deliveries gives detailed information about the actual production flow operators know at all times what is going on. For optimized accessibility and an economic usage of the available room, space-saving double-stream trimmers and overhead conveying systems have been used. Two lines each go into one of the two RS 840 double-stream trimming lines where they are trimmed on three sides. The productions are then transported to four RS 36 indexing stackers. These are equipped with modern servo-technology and an intelligent push-out system guaranteeing safe product handling and a high stack quality. For further stabilization direct coupled RS 110 blocking units then compress and electrostatically charge them before they can optionally be strapped. Despite a total of four trimming and stacking lines the whole installation can be run with minimum personnel. One of the main reasons is the unique set-up of an RS 400 palletizing robot. Thanks to a special configuration of its pick-up stations the high-speed robot can palletize all four lines and still takes up less space then two conventional robot configurations. 7 RIMA-SYSTEM Worldwide smoothly onto two different pallets. A special slip-sheet-gripper guarantees highest pallet stability. Full pallets are automatically transported out of the robot cell and replaced by empty ones. The PALETTI-software allows easy operation of the robot and a quick setup of pallet layouts. Broschek very much appreciated the professional project management which happened in close cooperation with their engineering department. After only eight weeks the post press system was completely installed. Smooth was also the start-up of the whole system. Press and post press were productive after less than one week - a great value for the customer. At the opening many guests were fascinated by the efficiency of the system which was demonstrated during a convincing inauguration job. Always a generation ahead! The newly developed Pathfinder - software is a tool that guarantees a maximum of production safety. By constantly analyzing the current situation of the system, the intelligent software always knows how to redirect shingled streams to available backup lines in case of an emergency. This ensures maximum efficiency in almost every situation. 10 RIMA-SYSTEM Worldwide The right solution for every application Worldwide Post Press Installations Color Print, Denmark After having a complete post press line with a palletizing robot in production for one year, Color Print decided to order 3 new robot systems to be installed behind their existing lines. The decision of Ole Nielsen and Eigild Christensen was based on their experience with the existing system and a convincing demonstration of the unique palletizing solution behind a Lithoman III S High- Speed press at Broschek in Lübeck, where the critical stitched productions were running perfectly. Frank Druck, Germany A fully automated post press solution has been set up behind two Rotoman presses. The productions of both presses run into RS 830 trimming lines for threeside trim and are then processed into stable stacks by RS 32 compensating stackers. The stacks are compressed and electrostatically charged. A single RS 400 robot palletizes the stacks of both finishing lines. JMS, Sweden JMS, one of the three biggest media groups in Scandinavia, is putting its trust into the experience of RIMA- SYSTEM. In their printing plant in Helsingborg an RS 400 four-axis robot is palletizing the stacks behind an 32p KBA 408 press. The robot is equipped with an automatic pallet transport system and automatic slip sheet feeder and is running with A5-, A4- and A3-formats at a speed of up to 1000 stacks/h. The modern gripper technology and its advanced PALETTI operator interface make the operation of the robot easy and reliable. Schaffrath, Germany The German printer Schaffrath L.N. in Geldern is extending its three existing post press systems with three RS 600 horizontal log stacker from RIMA- SYSTEM. Being founded in 1743 Schaffrath is rated one of the most sophisticated companies in the printing industry. Focussing on a high automation of their plant they already have five 4-axis robots running in the press room and in the bookbindery. Another robot will be handling the logs of the two new RS 600s while the delivery of the third log stacker will be integrated into an existing robot cell. During their visit at the printer Kaufmann in Lahr, Mr. Sturme and his team from Schaffrath got a good impression of the performance and quality of the RS 600. IDAG, Germany An RS 830 all-in-one trimming line guarantees the precise trim of stitched productions behind a Lithoman III press at Industriedruck Essen. The machine is easy to operate and features zerobacklash adjustment, double-trim technology and integrated knife-cooling. This results in a constant trim even with difficult productions at high speed. Vestjysk, Denmark The Danish printer Vestjysk in Vinderup is working with a Goss Universal 32p press and has extended its post press system with a RIMA-SYSTEM palletizing robot to increase the throughput and reduce the costs in the pressroom. Vestjysk is a relatively young printing company but is very well known for its high quality products and its efficient workflow. Caleidograf, Italy The former sheetfed printer Caleidograf has recently bought a Harris M300 press which will be equipped with RS 820 rotary trimmers and two RS 32 high-speed compensating stackers. For the customer it was very important to realize all his production possibilities with a flexible post press solution. Italian format and magazine format have the spine on opposite sides so the multi-format bumpturn can be run to the left or to the right ensuring that all products go spine leading into the stackers. In the future the system can easily be further expanded to cope with new market requirements. page 10

11 RIMA-SYSTEM Worldwide Rotopress, Italy The RS 3617A SN compensating stacker is rapidly gaining reputation as the ideal solution for small to medium newspaper printers. At Rotopress in Italy two of the high-speed machines have been installed to be used for both heatset and coldset productions. The fully equipped stacker is the perfect machine for printers that want to expand their business by going into the insert market. Sarnub, Italy The Italian printer has been specialising in coldset products for many years. With the addition of a MAN Rotoman 16pp press, they are actively searching for new business opportunities in the heatset sector. For the new product portfolio Sarnub needed the ability to trim their productions. Without any prior experience the new trimming line had to be easy to operate while at the same time offering a high quality trim. The RS 830 all-in-one trimming line was the perfect solution for Sarnub. The machine combines low life-time cost with proven trimming technology and ease of operation. Extra M, Russia Extra M has installed two RIMA-SY- STEM post press solutions behind two Rotoman 70 presses. Press #1 was equipped with a floor conveying system, an RS 830 trimming line and an RS 3210 compensating stacker. For press #2 Extra M decided for a simple stacking solution with an RS 3210B compensating stacker. In case it is necessary to do trimmed productions on the second press, the post press system of press #1 can be moved behind press #2. Kraft & Schlötels, Germany At Kraft & Schlötels their new Lithoman IV press will be equipped with a highly automated post press system, that consists of floor- and overhead conveyors, a double-stream trimming line, two RS 3610 indexing stackers with direct-coupled blocking units and an RS 400 palletizing robot with two robot arms. Prasowa, Poland Prasowa in Poland has recently installed an offline trimming, stacking and palletizing line. Two log feeders turn the logs into shingled streams which are trimmed on three sides by two RS 830 trimming lines. Then two RS 32 compensating stackers turn the shingled streams into stacks which are further stabilized by direct-coupled RS 110 blocking units. The stacks of both lines are then transported to an RS 400 palletizing robot which is equipped with an automatic pallet transport system. St. Ives Bradford, UK Floor- and overhead conveyors transport the two shingled streams from the folder deliveries of a Lithoman III press to an RS 840 double-stream trimmer. Trimmed productions run into two RS 3610 compensating stackers, while untrimmed productions can run around the trimming line and into two log stackers. An RS 400 multi-product robot palletizes the stacks and logs at highest speeds. Burda, Germany Behind the new KBA TR10B press of the German rotogravure printer Burda in Offenburg, RIMA-SYSTEM has been entitled to install a complete post press system. The configuration will consist of two RS 830 trimming lines, two RS 3210A compensating stackers and an RS 400 palletizing robot. The double robot configuration with two robot arms can achieve highest speeds of more than 1000 stacks/h. Tijl Offset, Netherlands Tijl Offset in the Netherlands has chosen an RS 600 horizontal log stacker for the third time in a row. Behind a newly installed Rotoman 60 press the products are transported via an overhead conveying system to the log building area. A direct-coupled RS 650 log palletizer places the finished logs on pallets. The two existing log stackers have been retrofitted with the latest technology providing Tijl with the same high standard of technology throughout the pressroom. Leykam Let s Print, Austria In 2004 and 2005 Leykam Let s Print installed a total of three RIMA-SYSTEM palletizing robots behind different presses from 48 to 64 pages. In 2006 three more presses are to be equipped with RIMA-SYSTEM post press systems: a MAN Lithoman III 32p in Hoce, a MAN Lithoman IV 72p in Neudörfl and a MAN Rotoman 16p in Graz. With a sales volume of almost 200 Million Euros and about 600 employees, Leykam is one of the top 5 web offset printing houses in Europe. Within the group special attention is paid to efficiency in production. 13 RIMA-SYSTEM Technology RS Horizontal Log Stacker Log Stacking with a difference High speed and high volume productions are ideal conditions for the latest generation of the RS 600 horizontal log stacker. Since its introduction in 2003 more than 30 machines have been installed behind many different presses ranging from 16p web offset up to extra wide rotogravure machines. With last year`s introduction of the special high-speed version for rotogravure applications the log stacker became even more popular and is now one of the preferred solutions for the log stacking of high volume products. A low infeed, great accessibility and flexible configurations combined with a great log quality differentiates the RS 600 from other log stackers of its kind. It can be easily set up so that a single operator can supervise two machines at once. After the setup the machines runs basically on its own - even at highest speed the operator only has to refill the endboard magazine about every 30 minutes. The log stacker can be combined with an RS 650 log palletizer or an RS 400 palletizing robot with a log gripper. The palletizers pick up the finished logs from the roller table of the log stacker and smoothly place them on pallets ready for transport. When positioned between two log stackers the four-axis robot palletizes the logs from both machines. In addition the robot can turn the logs horizontally in order to build pallets with compensated layers. Perfect Start-up at TSB One of the biggest rotogravure printers in Germany, Tiefdruck Schwann Bagel, installed a highly automated post press solution from RIMA-SYSTEM behind their new KBA TR10B press. The decision was made after an extensive test run of the new RS 600HS horizontal log stacker on site. The installation consists of two overhead conveying systems, two RS 600HS and an RS 400 four-axis robot. The overhead conveying systems transport the shingled streams of the two folder deliveries to the stacking and palletizing area. Start-up, blanket washing and splicer waste is ejected via a central divert gate. The two horizontal log stackers have been placed face-to-face with the palletizing robot in between. They produce perfect logs which the RS 400 places onto the automatically delivered pallets. Slip-sheets are placed by the robot. The slip-sheet magazine can be refilled from outside the robot cell without interrupting production. The full pallets are transported out of the palletizing cell directly to an automatic pallet wrapper. The wrapped pallets are then transported to delivery stations where they are picked up by automatic pallet cars. These transport them to their final destination. page 13

15 RIMA-SYSTEM Eastern Europe Service & Support in the growing markets of Eastern Europe and Russia Let`s go East In 2005 we opened a new office in Moscow to offer our customers quick access to our specialists and faster technical support. In a short period of time our Russian team has already completed several successful installations ranging from a single stacker to complete post press systems. Since the early 90s our RIMA-SYSTEM Project Center in Berlin has been working to give special support to the individual requirements of the Eastern European markets. Thomas Krause and his team have build up close relationships with all leading press manufacturers and they have realized many interesting projects, several of them in Russia. In these past years the Eastern markets have seen a great boom which has attracted many Western European industries. The same is true for the printing industry. People in East Europe show a high demand for printed goods and thus a lot of new and used presses have been sold and set up.
