2 Envio-Fiendly Gea Manufactuing O u goal is zeo dischage, says Bob Moton. Ove the last eight yeas, Faifield Manufactuing has made geat stides towad that goal and along the way, the Lafayette, IN-based gea manufactue has won some pestigious envionmental awads. In ecent yeas, Faifield has stepped up its commitment to mitigating envionmental impacts. Whee we ve eally made ou gains is in the eduction of ai pollution and hazadous waste and landfill disposal, says Moton, who is Faifield s diecto of envionmental, health and safety affais. Recently, Faifield eplaced a coppe plating pocess with a non-toxic, wate-based stop-off paint fo masking pats befoe heat teating. The old pocess geneated 25,000 pounds of cyanide-contaminated waste pe yea, which was hazadous and expensive to popely dispose of. The new pocess doesn t geneate hazadous waste. The health hazad is vey low, Moton says. The changes helped Faifield win the 2002 Indiana Goveno s Envionmental Excellence Awad. In addition to eliminating hazadous waste, eplacing the coppe plating pocess had othe benefits. One of those was enegy consevation. Coppe plating used appoximately 25,000 kilowatt hous of enegy annually, accoding to the awad application documents filed by Faifield. Coppe plating also equied multiple steps and pieces of heavy equipment. The new pocess, on the othe hand, simply involves hand painting the potions of the pats the custome doesn t want heat teated. The esult is that all of that enegy and its associated costs has been saved. The new pocess saves money fo othe easons as well. It s actually pobably a little cheape, Moton says, because of what we save on the expense of the disposal of the hazadous waste. Finally, fom a health and safety standpoint, thee isn t a isk of employees being exposed to the toxic coppe cyanide. And that was a big eason to dive this as well, Moton says. Faifield is also active in conseving esouces, and the company has an extensive ecycling pogam. We ecycle taditional pape, cadboad, glass, scap steel, wood pallets and aluminum cans, Moton says. Also, Faifield buys ecycled aw mateials wheneve possible. Most of Faifield s geas ae made fom ecycled aw mateials, including steel castings, fogings and olled bastock that ae manufactued fom scap steel. Moeove, Faifield has intenalized its ecycling effots. Employees ae familia with ou ecycling effots. They e all encouaged to ecycle, Moton says. Fo its ecycling effots, Faifield won the 1999 Indiana Goveno s Recycling Awad. Not all of Faifield s envionmental, health and safety measues have economic benefits. In cases, like ecycling, which Moton says doesn t eally pay off economically, It s about being a good copoate citizen. To bing about these measues, Faifield evaluates all of the company s pocesses fo thei envionmental impact. Othe measues have included eliminating an alcohol-based cleaning pocess with a wate-based, ultasonic cleaning pocess, eplacing degeases that used toxic solvents with washes that use soap and agitation, and eliminating some of the cooling systems on seveal machines that used fluoocabons. Now that citizenship with a pactical edge is leading the gea manufactue towad wind-geneated electicity. The company, 90 pecent of which is Indiana Tool-Indiana Gea, studied its bills and ealized it could obtain electicity moe cheaply fom wind tubines than fom a conventional powe gid. Utility cost savings is ou main goal, says David K. Neidig, ITAMCO s vice pesident maketing. But, he adds: Wind powe is anothe way we can be a esponsible copoate citizen. So ITAMCO, based in ual Indiana, nea Plymouth, applied to the United States Fedeal Aviation Administation to build a tempoay towe to test wind foce and speed. ITAMCO must test the winds at its factoy fo 12 months to detemine whethe the needed Class 5 winds ae consistently pesent. If the wind data looks pomising, the company can seek wind tubine bids afte about six months and can stat obtaining pemits fo installing wind tubines. ITAMCO doesn t know yet how many and what size of tubine it would use, but it expects to spend about $1.5 million to install 1.5 megawatts of capacity. Neidig estimates the tubines would pay fo themselves in about seven yeas. G Afte that, how much would ITAMCO save as on its electicity bills? Basically 100 pecent, Neidig says. The company employs about 75 people and opeates moe than 100 electically-poweed machine tools in a 100,000-squae-foot factoy fo poducing metal pats. Half of the machine tools ae used to manufactue geas and gea dives. ITAMCO would locate the tubines on the land it owns next to its factoy. The land includes 350 aces that ITAMCO estoed in 02 as woodland and wetland. We have taken a 750-ace ow-cop fam of con and soybeans and tansfomed it into a consevation paadise, Neidig says. We have efoested 300 aces into a hadwood plantation, 50 aces into wetlands, and still have a patchwok of 350 aces of cops lined with windbeaks and wildlife shubs to pomote soil consevation. ITAMCO estoed the land by woking with Indiana s Depatment of Natual Resouces and with the Fish and Wildlife Sevice of the U.S. Inteio Depatment. It is all pat of ou commitment to good stewadship, Neidig says. ITAMCO has manufactued wind tubine geas and gea dives fo about 10 yeas, but it hasn t thought about whethe it would manufactue pats fo its own wind tubines. Fo us, those two issues ae completely sepaate, Neidig says. ITAMCO is still waiting fo the FAA s decision, though. The company is also woking with vaious state agencies on the tubine poject. Combine these seasonal elements with aqueous pats washing and aqueous-based machine coolants, and S the nightmaes intensify. O do they? Changes in envionmental law and copoate concen fo the envionment have encouaged many to migate to envionmentally fiendly, non-hazadous, aqueous pats washing and machining fluids. Aqueous fluids can have many benefits. They can be less expensive to puchase. They can be stoed as concentates, equiing less stoage space. Thei use can educe hazadous waste geneation and liability. Thee is less poduct cay-off in the manufactuing cycle. They can be ecycled on-site by many manufactues. Concentations can be modified to meet specific machining o pats washing needs. The list of benefits is impessive, but what about the coosion poblem? One common way to pevent coosion is to apply an oil film pefeably one with excellent wate-displacing popeties. This method is effective, but thee ae lowe-cost and moe envionmentally fiendly methods available to manufactues. Machining Fluids Popely selected aqueous-based machine coolants wok well as long as they have the equied popeties. They should have the ight amount of lubicity fo the task at hand, should be fomulated to cay off heat and should be use fiendly. These poducts should not dye o stain the pats. All of these popeties can be achieved with aqueous solutions, but only if they ae mixed coectly and the systems igoously maintained. Mixing wate and concentate becomes an easy task if a popotione is used. These devices ae installed in dums o smalle containes of concentate. Wate pessue is applied, and as it passes ove the concentate pot, it daws the concentate into the wate flow, ceating a mixtue popotionate to the meteing oifice installed. Wate pessue and flow must be kept at a minimum level to opeate these devices. Pat cleaning using aqueous fluids pesents concens simila to those found duing the machining pocesses. Popotione-contolled mixing of concentate and wate poduces good esults, and again, pope oifice selection is equied to compensate fo evapoation. Fo commonly used base solutions (a solution in which the ph is geate than 7) the ecommended ph level is between 10.5 ph and 11.5 ph. A weak solution (< 10 ph) will cause coosion. A stong solution (>12 ph) can injue pesonnel and may not clean the pats any bette than a solution mixed accoding to ecommendations. (It is impotant to note that ou eyes do not have the ability to neutalize base solutions. The base solution will destoy eye tissue. Always wea suitable eye potection when woking with cleaning solutions. Also, be sue to inse eyes fo a minimum of 15 minutes with wate if exposed to base solutions, then seek medical attention.) An oil skimme is ecommended to emove tamp oil. Changing the fluid as needed and cleaning the sump befoe eplenishing is desiable. One added featue of pats cleaning that equies attention is heat. Fo optimum pefomance, aqueous cleaning solutions equie heat. Many ecommend a tempeatue of 145ºF. Again, maintain the cleaning solution. Use a checklist to veify confomance to equied standads. Should coosion continue, eithe intoduce a heated aqueous-based coosion inhibiting inse cycle, dip the pats in an aqueous-based coosion inhibito inse tank (see Fig. 3) o contact the cleaning concentate manufactue egading coosion inhibito additives that can be added to o fomulated in the cleaning solution. Waste Wate Now that you ve taken the envionmentally fiendly oute, what ae you going to do with the wate-based waste poduct fom machine and pats cleaning sumps? Thee ae many options available. Machine coolants, depending on the volume used, can be ecycled in-house o by the vendo. Recycling is the most cost-effective method, as long as the numbe of coolant types is kept at a minimum. Coolants can also be pocessed in a waste teatment system, chemically o though membane technologies, eithe in-house o though a vendo. Spent cleaning solutions can be neutalized in a waste teatment system by adding an acidic compound, such as aluminum sulfate. This additive will adjust the ph to a nea-neutal state. Then waste wates can be pocessed eithe chemically o though membane technologies. Teated wates may be e-used to make floo scubbe soap o mop wate. Given the appopiate pemitting and testing, the teated wate can then be placed in sewes depending on cost benefits. Many options ae available fo pocessing waste aqueous fluids, if the fluids ae diligently sepaated fom hazadous mateials thoughout thei life cycles. At ACR, waste wate that is poduced by tempe (nital) etch inspection and vibatoy debuing is teated and ecycled chemically. The tempe etch inspection waste steam is tuned into mop wate, and the debuing waste steam is e-used following ultaviolet light teatment a maximum of thee times. Pats washing waste steams ae ecycled and used fo floo cleaning. A pogam is cuently unde way to consolidate coolant types fo ecycling. Wate use has dopped damatically as a esult of these effots and will fall shaply again as coolant ecycling becomes available following poduct consolidation (see Figs. 4 5). Some waste wates ae hauled to off-site teatment centes by licensed waste haules. Those wates ae teated and eleased at a cost to ACR of 0.12 cents pe gallon. The pototype is based on extensive tade study, says Chistophe Walfod, a senio enginee at Global Enegy Concepts LLC, an Ameican consultancy on enewable enegy technology. Located in Kikland, Washington, Global Enegy Concepts is NREL s contacted agent fo pefoming this study. The consultancy is conducting the study in conjunction with Powetain Enginees Inc. of Pewaukee, Wisconsin, and DRS Electic Powe Technologies Inc. of Hudson, Massachusetts. Accoding to Walfod, the study included eight altenative topologies available fo wind tubine divetains. The study was ceated to investigate wind tubines that would be used fo utility-scale enegy poduction, to educe thei cost of enegy. Given the utility-scale focus, the designs wee fo 1.5 MW divetains. Today, new utility-scale wind fams commonly use wind tubines able to geneate at least 1.5 MW. Walfod says the size of wind tubine that can be made with an intenal double helical gea depends on the gea fom-ginding machine. The gea industy can fom gind intenal double helicals with pitch diametes even geate than 60 inches. As an example, Walfod mentions Höfle machines able to fom gind an intenal gea with an 80-inch pitch diamete Thee s a few of those in the wold. Howeve, he adds that double helicals ae somewhat new to wind tubines and definitely a challenge. But if thee s a maket fo the geas, thee ae gea manufactues who would buy the machines to meet the maket s demand. If cost efficiency is a guide, then the maket should mateialize. Eveybody wants moe efficiency, Walfod says, that s the name of the game. The NREL study compaed nine conceptual designs of 1.5 MW divetains, eight designs compaed against a widely-used baseline design. Global Enegy Concepts estimated cost and opeational aspects of the designs and chose fo manufactue the divetain whose cost of enegy (COE) was the lowest of the eight. The designs COEs took into account annual net enegy poduction, total cost and levelized eplacement costs. Global Enegy Concepts also scaled the pototype design to a 3 MW vesion. The divetain s COE estimate hadly changed when scaled to that size. As fo wind tubine demand, Ameica s wind enegy industy boomed again in 03. The United States installed a nea ecod 1,687 MW of new capacity. Hundeds of wind tubines, with hundeds of planetay gea dives, wee installed in states like Califonia, Illinois, New Mexico, Minnesota, Ohio and Texas. Global Enegy Concepts is scheduled to complete its wok in Decembe, depending on whethe it can get time in the National Weathe Technology Cente s dynamomete fo load testing.
